According to USAToday, Back in January Ahmed Abdullah al Shaya, a suicide bomber who bungled his mission and was subsequently captured, told Iraqi police that they had captured Zarqawi and released him two months prior, not realizing his identity. American military sources, according to one story I found, confirmed this account, saying that he was released either through bungling or because the Iraqi police were sympathetic to his cause.
I haven't found whether the military has corroborated the catch-and-release story, but according to News Hounds (not entirely a respectable news source) they had, and added Zarqawi was released due to either bungling or sympathy to Zarqawi.
But I do find interesting how this new "almost captured" announcement has attracted more attention than the captured-and-released story.

I had forgotten about that. You're right, that pretty much got swept under the rug. It's amazing what the press will jump on isn't it? Kinda' makes you wonder what their agenda is. (NOT!)
